The sealed box sub will have much less output than the 12" in a ported enclosure. It will be tighter sounding but will not keep up with your KLF-20's, Not by a long shot in your large room. Don't do it.

I had the C-6 to go with my KSP-400's. Nice match. I then changed to RF-7's and the matching RC-7 which is not too far from the KLF-C7. There will be a VERY big difference with the C-7 over the C-6. Huge dynamic difference along with the tonal signature difference. The dynamics alone are worth the change.

Depends on how loud you're playing. Sub distortion is a sign you've passed maximum clean output Turn down the level coming from your sound card. Then, you'll turn up the level on the 2.1. In either case, the max volume before distortion is a hard limit.

Both will be a big upgrade in 2 channel. I encourage you to get the RB-61 as they're a better match to the subwoofer.

There is just a channel out in the DBX. Could be something simple given its age. The paragraph you quote from the manual merely explains that if you have two totally different signals running simultaneously through the two channels of the DBX, the channel with the larger dynamic swings is going to dictate the expansion applied to BOTH channels, which would be funky on the "calmer" channel. This is not the cause of your loss of one channel.
